A mailer can be a better fit than a shipping box when the product does not need the space or structure of a full carton. The important part is choosing the right kind of mailer—not simply choosing the smallest envelope the product will fit inside.

Do not start with a mailer size. Start with what the product looks like after it is ready to pack. Is it soft, flat, rigid, thick, rolled, elongated or irregular?

Evaluate the actual construction rather than the appearance or product-family name. A decorative exterior, for example, does not mean a mailer has built-in cushioning.

Mailer Sizing: Width and Length Are Only the Start

Mailer sizing is different from dropping a flat object onto a ruler. Once a product has thickness, that thickness uses part of the mailer's available width and length.
Check whether the dimensions shown for the specific mailer are inside dimensions or outside dimensions. Several Packaging HERO mailer families currently list outside dimensions, which means additional room must be allowed for product thickness.
Do not size to an exact flat measurement. Leave enough room for the packed product, seams, the closure area and any protective material. At the same time, avoid unnecessary excess space that allows the product to move freely inside the mailer.

Check the Details That Commonly Get Missed

Sharp edges and concentrated pressure
Hardware, corners, metal parts and other concentrated edges can puncture a flexible mailer even when the overall product is relatively small. Do not solve a puncture problem by simply choosing a larger version of the same unsuitable mailer.
Moisture exposure
Material choice can affect resistance to incidental moisture, but water resistance should not be treated as waterproofing. Seams, closures, punctures and the complete package construction matter.
Product presentation
The shipping package is part of the customer's first physical interaction with an order. Presentation can matter, but it should come after fit and protection. A better-looking package is not a better package if the product cannot move through distribution safely.
Labels and barcodes
Make sure the packed mailer provides a suitable area for the shipping label and that the label remains readable on the finished package. Flexible packages can change shape after loading, so evaluate the label on the actual packed product rather than an empty mailer.

Choose the Closure Around the Packing Workflow

Closure style affects more than whether the package stays shut. It can also affect packing time, customer opening and return handling.
•  Self-seal strips can simplify manual packing when the specific adhesive and mailer construction are appropriate for the application.
•  Tear strips can provide a defined opening point instead of asking the recipient to cut into the package.
•  Second-seal or returnable designs can support a planned return workflow.
•  Corrugated locking tabs can close some mailer styles without the same sealing process used for a standard carton.
•  Tube caps, crimped ends and locking folds should be chosen around the tube style and product.

The lowest-priced mailer is not automatically the lowest-cost packaging choice. Evaluate what happens to the complete shipment.

Do not force a mailer into an application just because reducing package size sounds attractive. A corrugated box may be the better choice when the product needs:
