Palletizing Best Practices for Warehouse Shipping

Build pallet loads around the product, carton, pallet, equipment, shipping lane, and receiving requirements. A repeatable process helps reduce overhang, internal movement, crushed cartons, unstable loads, and inconsistent containment.

There Is No Universal Pallet Height or Wrap Count

A fixed pallet height, number of film revolutions, or stacking pattern cannot be applied safely to every shipment. The correct limits depend on product weight, carton strength, load geometry, center of gravity, pallet condition, equipment, handling, carrier requirements, trailer or rack clearance, and the receiving location.

Use the process below to establish a load standard, then verify it under conditions that represent the actual shipping lane. Carrier, customer, facility, and equipment requirements take priority over general guidance.

A Practical Palletizing Process

1. Confirm the Shipment Requirements
Document the loaded weight and dimensions, handling equipment, shipping mode, transfer points, storage environment, customer rules, and any height, weight, or orientation limits. Do this before setting the pallet pattern.
2. Inspect and Match the Pallet
Use a pallet of the required size and capacity. Check for broken boards, protruding fasteners, missing components, contamination, and other defects that could damage products or reduce support. Confirm compatibility with forklifts, pallet jacks, racks, and receiving systems.
3. Build a Stable Base
Place heavier, stronger cartons where they can support the load without crushing products below. Distribute weight across the pallet, keep the center of gravity controlled, and avoid unsupported spaces that allow cartons to tip or bridge.
4. Choose and Repeat the Layer Pattern
Use a documented pattern that fits the pallet and load. Keep carton edges aligned, minimize gaps, and do not allow product to overhang the pallet. If mixed sizes prevent a stable surface, use planned layer arrangements or suitable layer pads rather than improvising at the dock.
5. Apply the Containment System
Use the validated film, strapping, edge protection, layer pads, or other securement materials. Follow documented equipment settings and application instructions. The load should be unitized and connected to the pallet without crushing cartons or damaging products. 6. Perform and Record the Final Check
Confirm dimensions, labels, pallet condition, load alignment, containment, and any required protection. Record the load standard or exception so the receiving team and future shifts are not relying on memory.

Choosing a Stacking Pattern

Column Stack
Cartons are aligned directly above one another. This can preserve vertical compression strength when carton corners remain aligned, but the load may need additional control against lateral movement.
Interlocked Layers
Alternating carton orientation can improve cohesion for some loads. Because upper cartons may not align with the strongest carton edges below, confirm that the cartons can withstand the resulting compression.
Mixed or Planned Pattern
Mixed-SKU pallets may require mapped positions, layer pads, or separate load standards. The goal is a repeatable arrangement with supported cartons, controlled weight distribution, and a stable top surface.
Do not choose a pattern by name alone. Compare pallet utilization, carton support, vertical compression, internal movement, and the containment needed to keep the completed load stable.

Stretch Wrapping and Load Containment

A reliable wrap pattern should be documented for the specific load and application method. The process generally needs to:

• Secure the film according to the material and equipment instructions
• Connect the load to the pallet without blocking required fork access
• Apply consistent film tension or machine settings
• Contain the lower, middle, and upper portions according to how the load moves
• Reinforce known stress points without crushing cartons
• Finish the film so it does not trail, loosen, or create a handling hazard

Adjust the Standard for the Shipping Environment

LTL and Multi-Touch Freight
Account for repeated forklift handling, terminal transfers, adjacent freight, vibration, and varying trailer conditions. Confirm carrier rules and protect labels and vulnerable edges.
Dedicated or Full-Truckload Lanes
A more controlled lane may reduce handling points, but trailer dynamics, load placement, blocking and bracing, and destination unloading still affect performance. Do not reduce containment without validation.
Internal Transfers and Storage
Include rack clearance, stacking, storage time, temperature, dust, moisture, forklift routes, and reuse expectations. A short travel distance does not eliminate warehouse handling risks.

Validate Before Making the Process Standard

A pallet that looks stable at the wrapper may still fail after forklift acceleration, braking, turns, vibration, temperature change, or repeated handling. Before rolling out a new pattern or material across the operation:

• Build the load using normal production cartons and product
• Record the pallet pattern, materials, equipment settings, and operator method
• Move and handle the pallet through representative warehouse steps
• Use an appropriate test method when risk, customer requirements, or shipment value warrants it
• Inspect for lean, layer movement, carton deformation, torn film, loose straps, and product damage
• Review results after actual shipments and update the standard when conditions change

Standardize What Works

Create a visual work instruction for each recurring load family. Include the pallet, layer pattern, orientation, maximum approved height and weight, materials, film or strapping setup, equipment settings, label placement, inspection points, and known exceptions.

Track more than material cost. Useful measures include damage by lane or load type, rework, film or strap used per pallet, loads per hour, operator variation, and customer or carrier exceptions. A change is successful only when it performs reliably in the operation.

Use the lowest applicable limit established by the carrier, customer, facility, storage system, trailer, equipment, product, and validated load design. A general height range should not replace those requirements.
